Improving Dolce Gusto Compatible Capsule Extraction Without Changing the Cup

MONDOILUANG Organic Coffee in Thailand wanted to improve the brewing performance of its Dolce Gusto compatible coffee capsules. The customer already had an existing product system, including capsule shell, production configuration and market positioning. The goal was not to redesign everything from zero. It was to improve extraction stability while keeping the current capsule body and equipment unchanged.

This type of project is common for growing coffee brands. Once a capsule product is already on the market, a full redesign can create unnecessary cost, validation time and production disruption. A more efficient path is to identify the structure that affects performance most and improve that part with minimal changes.

In this case, the key area was the bottom seal.

The Challenge

The existing capsule could work in Dolce Gusto compatible machines, but the customer wanted better stability across batches and brewing conditions. In some tests, the pressure build-up and liquid flow still had room for improvement.

For capsule coffee, bottom structure has a direct impact on water distribution, internal pressure and extraction consistency. If the resistance is too high or too uneven, the capsule may extract inconsistently. If it is too low, the coffee may lack body or flow too quickly.

The customer also wanted to avoid additional mold development or equipment modification. Any solution had to fit the current capsule shell and production process.

ONWIN's Solution

ONWIN analyzed the capsule structure, pressure formation and liquid flow path, then focused development on the bottom sealing area. Several technical options were tested before the final structure was selected.

The final solution was a separated filter paper plus aluminum film bottom seal. Instead of treating the two materials as a single composite layer, the structure allows each layer to perform its own role during extraction.

The filter paper supports filtration and liquid distribution. It helps guide hot water through the coffee bed more evenly. The aluminum film provides sealing strength and pressure support. Together, the two layers help the capsule build pressure more smoothly and release liquid more consistently.

Because the change focused on the bottom seal, the customer's existing Dolce Gusto compatible shell, external dimensions and production setup could remain the same. This reduced development cost and shortened the path to implementation.

ONWIN continued testing across different coffee formulas, grind sizes and fill weights, adjusting the bottom structure parameters until the pressure and flow performance matched the product better.

The Result

After implementation, the customized bottom seal improved the capsule's brewing stability. The pressure build-up became more even, liquid flow was smoother and the product showed better consistency across production batches.

The customer did not need to replace the capsule body, open a new mold or rebuild the production line. A targeted structural change was enough to improve the product experience.
